Corrugated Cardboard: An Eco-Friendly Material That Can Do More Than You Think

Seven-layer corrugated cardboard - ecological and functional replacement for polystyrene

Corrugated cardboard is no longer synonymous with plain brown boxes. It’s a surprisingly versatile construction material from which we manufacture protective inserts for heavy products, custom packaging for fragile goods, and designer boxes and display stands. Most importantly, it’s an ecological alternative to plastics and polystyrene that complies with new EU legislation (PPWR). Let’s take a look at why we work with it and what it can do.

Cardboard vs. Plastics: 1:0 – Stronger, More Ecological and Logistically Smarter

Corrugated cardboard is lightweight, strong and flexible, biodegradable and offers enormous design versatility. It can be transformed into a wide range of products from protective inserts and export boxes to gift boxes and printed display stands. With the right construction, it protects goods just as well (or better) than plastics and polystyrene, while saving on transport costs and carbon footprint.

Moreover, it’s also number one in terms of sustainability – it truly returns to circulation. In the EU, more than 80% is recycled, in some countries even more than 90%. For comparison, plastics currently only achieve 30–40%. Paper fibers today go through 5–7 recycling cycles and remain in the system for an average of 3.5 years. But its recycling potential is much higher: with the development of processing technologies – such as enzymatic cleaning or advanced sorting – the quality of recycled fibers is constantly improving. In laboratory conditions, the cycle has already been simulated up to 25 times for pure fibers.

In addition, corrugated cardboard products are naturally compliant with PPWR – the new EU legislation that gradually restricts plastics and polystyrene where sustainable alternatives exist. Cardboard meets these requirements today and successfully replaces less ecological materials.

Seven-Layer Cardboard – The Superhero Among Cardboards

When people hear “cardboard,” most imagine something soft and fragile. Reality is different. Quality corrugated cardboard – especially seven-layer – can carry dozens of kilograms, handles overseas shipping and often protects products better than polystyrene when dropped. Its structure functions as a shock absorber that absorbs impact energy, creating natural deformation zones around the product.

How does this work in practice? For ROBE lighting, we developed a custom protective insert made of corrugated cardboard that successfully replaced polystyrene. The result? 10-fold savings in storage space. Packaging is delivered flat and can be assembled into final form in just a few seconds on site. While polystyrene molds take up space even when empty, cardboard inserts fold down to just a few centimeters. In drop tests, it also demonstrated better protective properties than the original solution.

Another advantage became apparent during testing in a climate chamber. Polystyrene condenses water on the product surface, which is a problem especially for sensitive electronics. Quality cardboard, on the other hand, absorbs moisture without losing strength. The result is clear: cardboard protects the product, polystyrene can damage it.

From Ordinary Shipping Box to Sophisticated Gift Box

Corrugated cardboard is a bit like Lego – you can build a simple structure or a luxury villa from it. A regular shipping box? Sure. A display stand with solid load capacity in brand colors? Also. A luxury gift box with printing and custom inner insert? No problem. It’s still the same material, but in the hands of experienced designers it transforms into a personalized solution tailored to your products. Like in the case of a gift box resistant to rough handling during transport, which we fine-tuned to perfection.

Custom production with us means intensive collaboration – we connect your vision with optimal packaging function and design. We design, test and manufacture in the Czech Republic from 50 pieces up to thousands of units, according to your business needs.

Thanks to high-quality digital printing, we can print multiple graphic variants in one order – ideal for limited editions, seasonal campaigns or A/B design testing. Different variants can also be combined, with pricing always fairly based on the actual print coverage. We pride ourselves on finding the best technical solution – not the easiest one.

Times Are Changing Fast – Corrugated Cardboard Remains

Requirements for packaging recyclability are constantly increasing, legislation is tightening and consumers are increasingly concerned about what happens to packaging after use. As companies, we must adapt – but we don’t have to give up design, originality or protective function in the process.

Corrugated cardboard can do both. It’s ecological, versatile and thanks to modern technologies it looks great. At Paketo Group, we’ll help you find a solution that meets legislative requirements, protects your product and at the same time looks exactly as it should.
